Choosing Between Screen, Digital and Heat-Transfer Printing
Screen, digital and heat-transfer printing each win at a different order size, design and fabric. How to pick the right one and avoid paying for the wrong process.
Print is where a lot of new brands express their identity, and also where a lot of them waste money by choosing the wrong process for their order. There is no "best" printing method. There is the right one for your design, your fabric and, above all, your quantity. Here is how I help founders decide.
The three you will actually use
Screen printing
A stencil (screen) is made for each colour and the ink is pushed through onto the fabric, one colour at a time.
- Best for: larger runs of the same design with a limited number of colours, such as logos, simple graphics or slogans.
- Strengths: excellent durability, strong opaque colour (including on dark fabric), and a low cost per piece once you are past the setup.
- Weaknesses: every colour needs its own screen, so setup cost is high and full-colour or photographic art is impractical. It only makes sense above a certain quantity.
Digital printing (direct-to-garment and direct-to-fabric)
The design is printed straight onto the fabric by a specialised inkjet, much like a document printer.
- Best for: small runs, full-colour and photographic designs, and testing ideas without committing to volume.
- Strengths: no per-colour setup, so low or no minimums; unlimited colours and fine detail; ideal for print-on-demand and frequent new designs.
- Weaknesses: higher cost per piece, so it stops being economical at large volumes; results and durability depend on the fabric (it works best on cotton for direct-to-garment) and on good pre-treatment.
Heat-transfer and sublimation
A design is printed onto a carrier and then pressed onto the fabric with heat. Vinyl and transfer papers cover cottons and blends; sublimation bonds dye into polyester for permanent, all-over prints.
- Best for: small quantities, all-over prints (sublimation), sportswear, numbers and names, and one-offs.
- Strengths: low setup, good for complex or full-coverage designs, sublimation is extremely washfast and has no "hand feel" because the colour becomes part of the fibre.
- Weaknesses: sublimation only works on polyester and works best on light colours; cheaper vinyl transfers can crack or peel over time if quality is low.
The decision comes down to five questions
- How many pieces? Small runs favour digital or transfer; large runs of one design favour screen printing on cost per piece.
- How many colours, how much detail? A two-colour logo suits screen; a photographic or multi-colour design suits digital or sublimation.
- What is the fabric? Cotton favours screen and direct-to-garment; polyester is made for sublimation.
- How much durability do you need? Screen and sublimation are the most robust; low-grade heat transfers are the least.
- What is your budget and cash position? Screen shifts cost into upfront setup; digital and transfer spread it across a higher per-piece price with little to commit in advance.
A simple rule of thumb
- Testing designs or selling in small batches → digital.
- Committed to one design at real volume, few colours → screen.
- All-over prints or polyester sportswear → sublimation.
Always print a strike-off first
Whichever process you pick, ask for a strike-off (a test print on your actual fabric) before you run the order. Colours shift on cloth, placement drifts, and a design that looked perfect on screen can sit wrong on the garment. Approve the strike-off, wash it, and only then commit to bulk. That one step is the difference between a print you are proud of and a box of stock you cannot sell.
